All RZR 800 variants share the same 760cc liquid-cooled twin-cylinder engine (the same displacement used in the Sportsman 800 ATV). Engine internals interchange across all 800 models regardless of width or seating configuration. The RZR 800 uses a dual A-arm rear suspension with conventional shocks, which is a fundamentally different design from the trailing-arm rear suspension introduced on the RZR 900 XP. This means rear suspension components do NOT interchange between the 800 and 900/1000 platforms.

The base 50-inch RZR 800 and the 60-inch RZR S 800 share the same engine and many drivetrain components, but differ in frame width, suspension travel, shock specification, and A-arm geometry. Body panels (doors, fenders, roof) are width-specific and do NOT interchange between 50" and 60" models. Front suspension components may cross over between base and S models of the same year, but rear components are model-specific due to different travel and geometry.

The 2008-2009 RZR 800 received several updates for 2009 including improved frame reinforcement, redesigned plastics, and a revised clutch. The 2008 model had known issues with weaker frame construction and poor air intake routing that were corrected in subsequent years.

Common RZR 800 failure points and replacement parts

Frame cracking (2008 models): The original 2008 RZR 800 frame was known to develop stress cracks, particularly around suspension mounting points and the engine cradle. Polaris reinforced the frame for 2009 and subsequent models. Inspection of frame welds is critical on 2008 models.

Drive belt wear and overheating: The PVT drive belt on the RZR 800 is subjected to high stress during aggressive sport riding. The 2008 model had poor clutch airflow that caused premature belt overheating and failure. The 2009+ models improved clutch cooling, but belt inspection remains the most important maintenance item. Carrying a spare belt is essential for trail riding.

Voltage regulator overheating: The voltage regulator on early RZR 800 models was positioned in a location with inadequate airflow, leading to overheating and charging system failure. Relocating the regulator or installing an aftermarket unit with improved heat dissipation is a common preventive modification.

Front differential plastic ring gear (2008-2010): Early RZR 800 models used a plastic ring gear in the front differential that could strip under aggressive AWD use. Polaris upgraded to a metal ring gear in later production. Aftermarket metal ring gear upgrades are available for early models.

Fuel tank vulnerability: The RZR 800's fuel tank is positioned in the rear tire well, exposed to potential puncture from rocks and debris kicked up by the rear tires. A skid plate or fuel tank protector is a strongly recommended accessory for trail use.

Frequently asked questions

Q: Will RZR 900 or 1000 parts fit my RZR 800?

Generally no. The RZR 900 XP introduced a completely different rear suspension design (3-link trailing arm vs the 800's dual A-arm) and a wider chassis. The 1000 further differentiated the platform. Body panels, suspension components, and chassis parts are specific to each model family. Engine parts do not cross over due to different displacements. Some universal accessories (harnesses, mirrors, lights) may fit across platforms.

Q: Are 50-inch and 60-inch RZR 800 parts interchangeable?

Engine, gearbox, and many drivetrain components interchange between the 50" base RZR 800 and the 60" RZR S 800. Frame, body panels, doors, A-arms, and suspension components are width-specific and do NOT interchange between the two widths. Always specify your exact model (800, S 800, or 4 800) when ordering parts.

Q: Does the RZR 800 share its engine with the Sportsman 800 ATV?

Both use a 760cc liquid-cooled twin-cylinder engine. Some engine internals may cross over between the RZR 800 and Sportsman 800, but the ECU calibration, exhaust routing, and engine mounting hardware differ between the UTV and ATV applications. Verify specific part numbers before assuming interchange.
