Used Trail Boss Parts

The Polaris Trail Boss is one of Polaris' longest-running ATV model names, spanning from the 1980s through 2013 across multiple engine sizes and chassis designs. The most commonly encountered models are the Trail Boss 250 (1985-1999, 2-stroke), Trail Boss 325 (2000-2002), and Trail Boss 330 (2003-2013). The 325 and 330 are closely related four-stroke, air/oil-cooled single-cylinder ATVs with automatic PVT transmission, positioned as Polaris' entry-level full-size adult quad. The Trail Boss 250 is a 2-stroke platform that shares nothing with the later 4-stroke 325/330 models. It does share its engine and many chassis components with the Scrambler 250, Trailblazer 250, and Xplorer 250 of the same era (the Trail Boss uses a 2WD rear end while the Scrambler has 4WD). The Trail Boss 325 and 330 are closely related 4-stroke platforms with many interchangeable parts, as the 330 is a minor displacement increase over the 325 on the same basic chassis. The 330 also shares its engine family with the Polaris Magnum 330 and ATP 330, and some engine internals cross between these models. The 2010 Trail Boss 330 received restyled Sportsman-like plastics, new headlights, and lock-and-ride racks, so body panels from 2003-2009 do not fit 2010-2013 models.

Common Polaris Trail Boss failure points and replacement parts

Carburetor varnish and fuel system (all models): All Trail Boss models are carbureted. Ethanol-blend fuel causes rapid deterioration in the float valve, needle, and jets when the machine sits. A carburetor clean or rebuild is the most common first job on any stored Trail Boss.

PVT belt and clutch wear (325, 330): The automatic PVT belt is a standard wear item. Heavy use, mud, and water exposure accelerate belt wear. The primary and secondary clutch sheaves should be inspected during belt replacement.

Recoil starter and electric starter (325, 330): Both the recoil pull-start and electric starter see heavy use on these machines. Recoil cord breakage and starter solenoid failure are common, particularly on higher-mileage examples.

Oil injection system failure (250 2-stroke): The oil injection system on the 2-stroke Trail Boss 250 can fail, leading to engine seizure. Many owners delete the oil injection system and pre-mix fuel as a preventive measure.
